ON 12/7/03 MY WIFE WAS RIDING HER 2002 650 KAWASAKI PRAIRIE. WE WERE RIDING WITH FRIENDS SO VERIFICATION OF THE CIRCUMSTANCES SURROUNDING THIS COMPLAINT IS AVAILABLE IF NECESSARY. HER MACHINE EXPERIENCED WHAT COULD BE A LIFE THREATINING FAILURE. THE TIE ROD END CAME OUT OF THE ADJUSTMENT BAR. THE THREADS WERE NOT STIPPED, THE BAR WAS INTACK, THE BAR HAD APPARENTLY STRECHED OUT DUE TO SUBSTAN
... DARD MATERIALS OR POOR WORKMANSHIP. THERE WAS NO TYPE OF WARNING THERE WAS A PROBLEM WITH THE TIE ROD END. DIFFICULT TERRAIN OR UNSAFE SPEED COULD HAVE CAUSED ANOTHER FATAL STATISTIC. MY WIFE WAS ON A WIDE TRAIL AT A LOW RATE OF SPEED WHEN THE FAILURE OCCURED. I REPORTED THIS PROBLEM TO CHAMPION HONDA IN COCOA FLORIDA WHEN I PURCHASED THE REPLACEMENT PARTS BUT, I DO NOT THINK THEY RELAYED THE SITUATION TO KAWASAKI WHO I AM SURE WOULD BE INTERESTED TO IDENTIFY IF THIS WAS AN ISOLATED CASE OR WIDESPREAD OCCURANCE WHICH COULD RESULT IN RECALL OR CLASS ACTION LAWSUIT. A FRIEND HAS SINCE EXPERIENCED TIE ROD END FAILURE ON HIS 2002 650 PRAIRIE. HE IS AN EXPERIENCED RIDER AND WAS NOT INJURED ALTHOUGH THE SAME POTENTIAL WAS PRESENT. I HAVE A COPY OF THE INVOICE REPLACING SAID PARTS WHICH WERE PURCHASED AT ACTION HONDA IN COCOA, FLORIDA. AN INEXPERIENCED RIDER TRAVELING AT A HIGH RATE OF SPEED OR ON DIFFICULT TERRAIN WOULD HAVE BEEN SERIOUSLY INJURED. COULD SOME OF THESE ATV INJURIES BE DUE TO THINGS OTHER THAN DRIVER ERROR? I HAVE SINCE HAVE HAD NUMEROUS MECHANICAL PROBLEMS WITH THIS PARTICULAR ATV. CHAMPION HONDA IS AWARE OF THE SITUATION BUT IS NOT INTERESTED. FOR 4600 MILES OT THE 5500 MILES MY KAWASAKI ZX12R HAS SUCKED SAND THROUGH THE ENGINE. I FIRST LEARNED ABOUT IT WHEN I WENT TO DO SOME UPGRADES TO MY BIKE AT 3475 MILES. I WENT AHEAD AND FINSHED MY UPGRADES AND DID NOT RIDE THE BIKE UNTIL I TOOK IT TO THE DEALER. THEY DID A COMPRESSION TEST AND A LEAK DOWN TEST AND DETERMINED FROM THAT THAT THERE WAS NOT A PROBLEM AND NO DAMAGE TO THE ENGINE. IN A

THAT MY UPGRADES CAN VOID MY WARRANTY. I ROAD THE BIKE FOR ABOUT 800 MILES TO SEE IF THE UPGRADES HELPED AND NO SAND GOT IN. SO I PUT THE BIKE BACK TO STOCK AS I DID NOT WANT TO LOSE MY WARRANTY AND IT STARTED TO SUCK SAND THROUGHT THE ENGINE AGAIN. ON 11/9/03, I CALLED THE DEALER WHO FIRST LOOKED AT IT AND TOLD THEM IT HAD SUCKED SAND THROUGH THE ENGINE AGAIN, THEY TOLD ME THAT THEY ARE REFUSEING TO WORK ON MY BIKE. SO I CALLED KAWASAKI AND THEY TOLD ME TO TAKE IT TO ANOTHER DEALER. I TOLD THEM THE ONLY ONE I TRUSTED, WAS A KAWASAKI DEALER IN RIVERSIDE. BUT EVEN THOUGH I GAVE THEM A LETTER TELLING THEM THE ONLY WORK I WILL ALLOW WAS A NEW TOP END, THEY WENT AHEAD AND ONLY DID ANOTHER COMPRESSION TEST AND LEAK DOWN TEST. THE NEW TOP END WAS DENIED. ALSO THE FIRST TIME I TOOK THE BIKE IN TO BE FIXED, I WAS TOLD SAND GOING THROUGH THE ENGINES WOULD NOT AFFECT THEM. IF THIS IS SO, WHY DO THEY TELL YOU IN THE OWNER MANUAL TO NEVER RUN THEM WITH OUT AND AIR FILTER? I DON'T WANT TO HAVE TO TRY AND CONTROL A 550+ LB BIKE AT ABOUT 70 TO 75MPH BECAUSE IT LOCKED DUE TO A DEFECT IN THE FILTERS ALLOWING IT TO SUCK SAND INTO THE ENGINE. THIS INVOLVES ENGINE PART #13168-1436 (LEVER, IDLER SHAFT) (ALSO KNOWN AS THE "DOOHICKEY") , WHICH IS PART OF THE ENGINE'S BALANCER CHAIN TENSIONER SYSTEM. WHILE MAKING AN UNRELATED ADJUSTMENT TO THE ENGINE I REMOVED THE LEFT SIDE ENGINE COVER AND NOTICED THAT A PORTION OF THE DOOHICKEY HAD BROKEN OFF AND WAS LOOSE IN THE ENGINE CASE. ... N OTHER KLR650 ENGINES AND APPEARED TO BE DUE TO THE STARTER GEAR (ENGINE PART #16085-1205 (GEAR, ONEWAY CLUTCH)) IMPACTING THE DOOHICKEY. FORTUNATELY, IN THIS CASE THE ENGINE DID NOT SEIZE, BUT SINCE THERE WAS AT LEAST ONE LOOSE HARDENED STEEL PIECE LOOSE IT COULD EASILY HAVE DONE SO AT ANY TIME. SINCE THIS IS A MOTORCYCLE, AN ENGINE SEIZURE, ESPECIALLY AT HIGHWAY SPEEDS, WOULD HAVE CERTAINLY RESULTED IN A CRASH. I CONSIDER MYSELF LUCKY TO HAVE CAUGHT THIS PROBLEM BEFORE THAT HAPPENED. I HAVE NOTICED RATTLE IN ENGINE ALMOST SINCE NEW. AT 21000 MILES I OPENED UP THE L SIDE ENGINE CASE. THERE WAS A BROKEN ENGINE BALANCER CHAIN ADJUSTER AND MANY CHUNKS OF METAL IN CRANKCASE.
